Star Pipe Sets up 2nd Lost Foam Line in Rajkot with JK – Here’s Why LFC is Trending!

What is the Lost Foam Casting (LFC) Process? 

The LFC Process is one of the most modern metal casting method today. To simplify, A Foam Pattern (a direct replica of the Casting) along with the Gating system attached (called a tree) is placed in a box surrounded by dry and unbounded sand.

When the molten metal is poured into this tree, the heat of the metal melts the foam and takes it shape.

It could be easier explained as a hybrid between Sand Casting (because it uses sand) and Investment Casting (because the pattern is “Lost”)

A unique benefit is that since the foam evaporates while pouring, there is no need for pattern withdrawal or cores or even parting lines making it perfect for tricky shapes and intricate castings.

But, Why are Lost Foam Castings Suddenly Becoming Popular?

Although there were foundries in INDIA that had pioneered the Technology back in the 1990s, the Ecosystem for Equipment and Know-How didn’t catch on until only a few years ago.

This lack of key Raw Material and Technocrats in India limited its adoption. Today however, things have changed.

3 Critical Machines for Lost Foam and How they Work :

  • EPS Moulding Machine : An EPS molding machine works by using Steam to fuse pre-expanded polystyrene (EPS) beads into a pattern. EPS Molding machines are build to provide precise, complex foam patterns that vaporize when molten metal is poured, allowing for intricate, residue-free metal parts.

    Some latest automations in JK’s Machines are developments like Automatic Feeding, Vacuum Feeding and Vacuum Cooling System, along with complete automation of white pattern unloading.
  • 3D Compaction Table : 3D compaction table is an important equipment in LFC. It is very crucial to achieve uniform sand density and provide adequate structural support during metal pouring. Inadequate sand filling (cavity dwelling) or uneven density can lead to significant casting defects such as swelling, porosity, shifts, or wall thinning. The 3D Compaction Table virtually eliminates these voids and air pockets, resulting in a sound, defect-free casting every time.
  • Sand Regeneration Plant: : In Lost Foam Casting Process (LFC), the Sand Regeneration Plant (or Sand Reclamation System) is not just an auxiliary unit, it is a critical component that determines the process’s economic viability and casting quality. Unlike traditional sand casting, LFC uses unbonded (binder-less) sand, which makes regeneration both easier and more essential.

    A regeneration plant allows for 95% to 99% of the sand to be reused, drastically reducing the need to purchase virgin silica or specialty sands. LFC is naturally cleaner because it uses no chemical binders (like resins or clays). The regeneration plant completes this “closed-loop” cycle, making LFC One of the most Sustainable Casting methods Today.

How to Setup a Lost Foam Casting Foundry in India?
